A .44-40 loaded with the heavier 240 gr. bullet of proper construction would be a different animal indeed loaded in a '92 Win or '94 Marlin as compared to the normal cartridge.. I decided to check the black powder levels in some .38-40 cases I have. Note the difference in the densities between Goex and Swiss. Nice to see that you experienced minimal fouling. :D You might try backing off the powder charge to 32 grs. by weight of FFFG Olde Enysford which produces original 44-40 b.p. ballistics to see if that would produce better groups.. If your rifle will chamber a cartridge with a .312 bullet in it, then you are good to go.
6 grs of Trail Boss, 4756, Unique, Universal, will produce close to 1,200 f.p.s with the 115 gr and a bit more with the lighter bullets and should be pretty accurate.

I'm loading them to about 1,150 f.p.s. which is in the velocity range of the early short range cartridges.
They still print well at 1,400 f.p.s. or thereabouts.

No I didn't measure grain sizes. What I meant was the volume of 40 grains of 3F seemed to weigh in closer to the digital scale 40 grains of weight. 3F Taped down settled and topped off was heavier on the digital scale. I'm with you with regards to measuring by weight. I weigh my charges to + or - 0.02 Grains. I weigh and sort my 513 bullets into 0.1g lots. That serves me well and I never doubt my cartridges. This summer it got me to 2nd overall in the BPCR Nationals that should be proof that there is value in max...

Based on the location of the magazine holder, if the barrel was originally 24" long the magazine holder would be closer to the muzzle than it is. The original barrel and magazine could have been replaced.

Yes the Big Lubes do carry more lube than needed. If you are using Swiss, the historic 427098 (44-40) works oh so well as would the historic 40143 in the 38-40.

I am going to start with the RCBS 180 gr bullet that is made expressly for the .38-40. I think it will carry enough lube for the job - at least for10-15 shots. If that shows promise but suggests more lube might do better, I will try another bullet. For now, though, the RCBS will be my first choice....
